View Full Version : My 86 4Runner Build

I started with an '86 4Runner SR5 with 134K on the clock. Bone stock except for the 30" BFG's. I even removed the hideous aluminum running boards before the first pic. I bought it in Forida so no rust and it was pretty clean to start with.

After my first trip to Paragon, I knew I needed some armor. Warning- Extreme flex pic below.

So began the building. I have a JD2 bender, four dies, Miller 175, torch set up, HF notcher, and had some free 1 1/4" Sch. 40 pipe on it's way.
I started with the front bumper, didn't want something really crazy so I kept it close to the body.

I added another center tube, painted it and called it good,

Rear bumper was next. The main hoop was 1 1/2" sch. 40 and the uppers are 1 1/4". Lateral supports are about one inch. I ended up added a receiver tube and a little extra support. I shortened the factory brackets, beveled the ends, welded and added a scab plate to the inside.

I wanted my sliders to be tucked close as I could picture myself eating shit trying to get out in a hurry. Once I had a basic design, I went with a 25deg. rise. Used 4" scab plates pn the frame and some of that 1" tube for gussets. The notcher worked well for the angles needed.

They turned out to be very stout and have worked fine.

I wanted a little more storage in the rear so I fabbed up a cargo rack from 1/2" square tubing (yeah I have that die too). I made it mount completely internal so it will work with the top on as well. It's just high enough to get my gear boxes and cooler underneath.

So came the desire for SAS.
Here are some progress pics. 4" full TG w/ 5" rears. Hopefully it won't be a Stinkbug, if so I'll remove a leaf. Tomorrow a.m. I'll install the brake lines, bleed then turn it around and start the rear. I mounted the hanger 3/4" forward to get my shackles vertical per my call to TG. Sure looks like my axle moved forward more than 3/4". Thanks to Beaters levers, I finally got two tires mounted and will do the others tomorrow. Overall the install is not too bad. I hope the springs come down some after some use, it's a little tall.

Mostly finished. It's raining all day Sunday so I'll do some more later. I think I need to move the rear shackle mounts back another inch to get a little less angle. About 32 deg. now, too much for a new spring. The front angle looks pretty good so I can finish stitching the hanger.

You've seen mine, and I just have 3" front springs and a cobbled together 4" rear setup. :lol:
Yours looks good. It'll be a whole new experience driving it. You'll have to relearn.

Yeah yours shocked me, I guess after having mine basically stock for so long... Can you measure your trucks height for me? Maybe to the widow felt at the top of the door or bottom of the front fender?
How does my rear shackle look? Think I need to move it back a little?

my front has a nice angle on it now that it is broken in, the rear is still too vertical for my tastes, but I don't feel like trying to fool with it prior to an outing

According to TG, the front springs will relax as will the shackle angle. John (TG) says he sets up all the trucks like that and the shackles always relax back. I'd just hate for the rears to relax and bring the shackles back even more. I'm just being overly paranoid.

Probably. Ideal shackle angle is 45 degrees at rest. Let everything settle down a bit before you go changing it.
also, the more laid back the angle, the better the ride will be. those vertical front shackles are gonna ride rough until the springs settle down.

I wheeled the Jambo 07 at RC with 35's and 4.11 diff. That sucked ASS! Smoking the clutch to get over a rock the slamming down on the other side. Not fun. For those who have been there you know what I mean.
I ordered PG 5.29's with solid spacers. Set up takes a while longer but the solid spacers don't move when you wheel like a crush collar can. I already had a LockRight in the back so I moved it up front and installed the new Aussie in the rear. I forgot what shims we used but we ended up with a decent pattern.

Wheeled at Crozet and though the 5.29's helped tremendously, like a crackhead... I needed MORE :D.
Ordered Marlins dual case adapter and gave Bud a call for one of his world famous crossmembers then had a party.

Wheeled the Jambo in 08 and I don't know how I lived without duals. They made such a huge difference. Had I known this years ago, they would have been my second mod, right after a rear locker.
I picked up some 30 Spline Longs and a FROR twinstick. Marlin's front axles seals and three heavy duty detent springs are enroute. I should have 4.7's coming and will install the twinstick when those go in.

The difference between duals and ultimate duals is more of a jump than stock to duals. Its retarted low geared in first and you wont think there's ever a need. I use mine though faily often and its well worth the money. My twin stick gets used all the time and makes driving acces roads much nicer.

Installed the CB finally. While running the cable under the carpet I noticed the driver's side floor was damp under the carpet. Pop the hood and of course the clutch master was half full. Great, just what I wanted to do. That one lasted five years so I guess it's time. And yes I painted it before it was installed. Would you of expected any less? :flipoff:
Also removed the cruise control from the engine bay. It didn't work anymore and just cluttered up the engine bay.
I did hook up an external speaker to the CB and it makes a huge difference in volume. Very nice. Used a fold over mount for the antenna so I can still get in the garage. I still need to do a little final fitment to the CB and pocket but I retained a little storage by cutting the pocket.

We pulled the tranny for a few reasons. It had a hellacious bearing noise in 4th and 5th gear. Didn't even want to take it on the interstate. Needed a clutch, it wasn't slipping but with 160K on the clock, better do it while the tranny's out. And I was putting 4.7's in my second case. Well actually they're the 4.7's Dopple and I did for his Tcase. He went duals and I bought his 4.7 case. I went with a LUK clutch and flywheel. Good timing because the disc rivits were digging into the pressure plate and the flywheel had alot of heat fractures. We used the wet newspaper method and the pilot bearing came right out.

Nick saw a washer in the shifter hole of the tranny so we get the magnet out and start fishing all sorts of metal parts, they appear to be bearing cage parts. Nice. Donnie had an extra tranny so I threw it in to get me by. Your a good man Donnie :cool:. My tranny's trashed.

All in all it went well. Double low with 4.7's are crazy low. Can't wait to try it on the trail.

Since my hole cut for the single shifter was too wide I needed to insulate it a bit. I bought some cheapo floormats, trimmed them down and put two layers on the tunnel before adding some sheetmetal. Looks factory :rolleyes:.

Almost forgot. Installed a nice pretty new pair of 30 spline Longfields with Marlin's super axle seals. We also swapped diffs front to rear to get the Aussie up front. Nothing too exciting Eric getting my truck greasy again.

My new-used Can-Back. I also have the Can-Back roof racks but since I only have about an inch of clearance into the garage now, they stay off until I drop the truck. Needs a couple snaps but theprice was right so no biggie.

The trucks been sitting in the garage for about four months since I felt a strange grinding somewhere in the tranny/t-cases. I finally ordered the W56 rebuild kit then Donie and I tore it down. Only the center of the inner race of the 5th gear bearing was left on the shaft. The outer and ball bearings were barely hanging on and eventually fell off. Going to try and get it put back together this weekend then I can start pulling leafs.

We ran down to Depot and bought a piece if 1/4x1" steel and made some extensions for the 3-jaw puller. They worked well but we had to C-clamp the jaws because they kept walking off.

Thanks. No this is the one you fished the bearing cage out of. The tranny we installed is a spare from Donnie. It makes noise in 5th gear also and is coming out. I'm seeing a pattern here.

My current trans used to be noisy in 5th gear when it was streeted yet after being on the highway for a bit. I dont use 5th at all now but its interesting to see what you guys find.

My 3rd and 5th gear have been noisy for years. Now my tranny is noisy most of the time. Yet another reason I need a freakin' tow rig.

mine started making a different gear noise today too. I did change out the rear end of the tcase along with the idle gear. I guess I need to check that again. first time I drove since I swapped tcase halves, soo looks like ill be tearing it apart again

I need to check my cases too. When this all started, there was a drag in the drivetrain. You could hear it and feel it. It was slowing the truck down with each pulse of a bind or freaky noise. We lifted the rear off the ground and disco'd the rear of the DS. Spun the tires, no unusual drag or noise, felt good. Grabbed the DS and tried to turn it while still connected to the tranny and it would spin normal about half a turn then start to bind up. FAWK! Later on I pulled the DS off and pulled all the shifters to get ready and drop the cases. For shits and giggles I reached up and spun the TC flange by hand. NO BINDING or DRAG. ???
Once these cases come out, I'll install the shifters and go through all the gears on my bench. Hopefully they're ok. I don't want to buy another set of Marlin 4.7's.

yeah buyin 4.7's again would suck, my trans is kinda noisy too, not really loud gear noises but sloppy shift gates and what not,my tcase noise goes away under load I can only hear it when I let off the gas and coast, so maybe I didnt mesh the idle gear correctly or somethin, that is the only thing i touched
hope you can get it all together man, sucks when events come and cant go due to a broked rig

I thought that the spare had came apart, that would have really sucked after finding the cage in the first one

Did you check the U joints? Ive seen a lot of them that look ok when still installed ,don't have any play in them but ran out of grease and are extremely tight. They can make some tricky sounds

Yes we looked at those too. They felt ok, no play but still had movement by hand. That doesn't mean there's not a dry spot in there though. Good call.

Alright, found the source of the binding. I pulled the cases and although the output flange spun freely the input did not. This is because when I pulled the shifters out, I must of put them in neutral first. So the input on the crawl box was hard as hell to turn, infact, one whole rotation couldn't happen by hand.
We pulled the crawl box/adapter off and my 4.7 case was fine, the crawl box was still binding. Phew! The 4.7's are ok, didn't want to buy another set. After pulling the adapter off, we found the main shaft and the little ring next to it (don't know the name but it's pictured, it's what locks 4 low) were not free spinning from eachother and that was the source of the binding. You can see the burned surface from the friction heating up both pieces.
I'm pretty certain the mainshaft came from Marlin with the adapter, it's been a while. I'll have to give them a call and see what they say about this. Basically, what I need to do to get another and how this happened.

Thanks but that's not it. It's the coupler/gear in this pic. Maybe Marlin will warranty it. Hang on to that Jason, in case yours breaks. I have one too. Bobby long sells a cryo'd shaft to replace those which tells me they do break. So keep it.

Word. You said "main shaft", and the gear at the end of the main shaft looks a lot like the gear on that piece you posted above, so I wasn't sure.

Jason, the coupler/output Mike needs is the conversion output for when you do dual cases. It replaces the stock output, which is what you have.
Keep your stock output just incase you need it one day, they see a lot of stress with dual cases.

Stock outputs usually break from numericaly low axle gears. Using the case for sull reduction puts ALOT of stress on the outputs.

Wel I mailed the adapter as pictured back to Marlin. I spoke with Dave the GM and he'd going to warranty it for me, even including a new 2.28 gear. He could of mailed me the new parts but he wanted to inspect this one to make sure they didn't have a problem with the adapters. He even sent me a call tag for shipping. Excellent customer service so far, makes me glad I spent the extra coin on a Marlin adapter.

I received my adapter back and Marlin upgraded my crawler gearset to the later model 'quiet' gears for free (he included the new iinput and counter shaft as well). Spent some time Wednesday getting it all back in the truck test drove it, called it good.
So I'm at work sitting there at 5am and an ugly thought popped into my head. I FORGOT TO INSTALL THE TWO SMALL SNAP RINGS THAT GO ON THE FRONT OF THE INPUT AND COUNTER SHAFTS THAT KEEP THE BEARINGS IN PLACE. FAAAAAWWWWWWWK!
I get home from work today and HAUL ASS ripping the Tcases out once again. Found said snaps rings and got it all back under the truck in record time. Maybe I can drive it now?
Still waiting on the correct W56 input bearing from East Coast Gear.

Yo dude. Do you have any other close up pics of the spring hanger? Is it mounted below the slanted part of the frame, or under the part that's flat/parallel with the ground?
Using T-G's directions, moving the new mount 6" forward of stock would put mine right at the bend in the frame, so it doesn't sit flush.
Their own picture kinda makes it look that way, too...

So I'm driving down the highway about 70 mph and WHAM, huge noise and slap on the roof. I guess the 96degree weather and 70 mph wind was more than my sunroof could take, yeah Holy Shit.
I'm really glad it didn't completely come loose and fly through someones windshield.

Yep, I definately pooped a little. Maybe that 150 shot of NOS was too much :Hillbilly:.
I got a little more done on my bumper, I made the ends a little wide so I could exo if I decide. Not sure but I may add a low wide stinger just for an exo tie. The height of the TG winch mount really makes it neccessary to have two tubes if you want the top tube tight to the grill.

yeah the TG mount really needs to be taller for the grille, i had to add 1.5" X .25" piece of flat bar on top.

No idea, not sure if rust inside the sunroof frame lifted it enough for the wind to finish it off.

JTFC, that's a new to me, had to look that one up. It's really not bad at speed, tires just get really freakin loud. Cars in front of me just move to the right. :cool:

Been doing some experimenting and lowered the stance a bit, not as much as I'd like but it's a start. I'd like to end up with a 25" to the frame measurement, started with 27 1/2".
I still need to pull another leaf from the front and rear and replace them with flatter leafs, just have to pick them up from Dopple.
I removed the bottom 2 leafs from the front but will replace the number two leaf and swap number three with a flat leaf and redrill the shackles about 1 1/2" higher.
Leaf number four was removed and we moved the axle forward one inch by using the rear perch hole. This centered the axle in the wheel well, it was set back one inch after the SAS. Donnie cut and beat the stock mudflap mounts and pinch weld up and out of the way, so with that and the axle moving forward we tested full stuff in my ditch. No rubbing! It was pretty bad before.
So after all this work we lowered the truck one inch. It doesn't sound like much but it sure looks different and every little bit counts. This will give me something to go by when I get the other leafs from Dopple. The front already feels a little more spongy w/o the two bottom leafs. Shackle angles improved a bit as well. Big thanks to Donnie for comming over, my back kept me moving pretty slow through out the day. I should be going in for an MRI this week.

Hard to tell but it really does look lower. 26 1/2" to the frame mid-door.

Since we moved the rear axle forward, clearance should be good. If I go to 37's or 38's, that may change.

I never really set my front shocks/bumpstops up correctly. I had hardly any coompression which made the truck very tippy. I used a rock near my house and pulled up on the side where I removed the bumpstop. This gave me a good idea where my shock shaft (travel) was when my spring flattened out. Although the pic kinda looks like the springs went a hair negative, they're pretty flat by my eye. I had two inches between the rubber stop on the ubolt plate and the frame so I cut one inch off the bumpstops which gave me a two inch bumpstops. I was on the stop in these pics with more stuffage of the left rear. It's crazy how much one inch makes. I gained compression and my tire must have gained four inches in the wheel well. Not to mention it no longer bottoms out on cigarette butts.
The truck feels sooooo much better now, much more stable. Before I cut these down, I couldn't of made the top of this rock without the left rear comming off the ground and becoming very tippy. If you were there, remember me stacking the Jeep at the carshow? My rear tire was in the air. We'll see how this works Saturday.

I acquired a Warn XD9000I and already had a place to mount it so I just had to do some grill trimming, and more trimming, and more trimming. I did over trim around the clutch lever just to have room for a gloved hand in the winter. I figured while I was at it, I bought several new grill clips as most of mine were broken. Now the grill is tight as a clam's ass.
The winch had cable on it at one time and the spool showed it. Losts of rusty ridges. With the rope off I taped off all the openings around the spool and hit it with a flapper wheel and rust converter. Fresh paint for the hook and even ordered a new Warn strap (not yet installed). Would you expect anything less?
Now I'll probably never use it :rolleyes:

I didn't think I would use mine much but I tend to use it alot for others. Its like a investment for the community.
