View Full Version : My 85 Ext. Cab Build

I figured I would finally post something on build up of my 85 ext. cab pickup. I bought the truck semi-built with 5.29s, 33" BFG M/T's, 3" Pro Comp Lift, ARB front bumper, and a few other things. The truck also started out as a carberated truck.
Here are the plans:
22R > 22RE
3" Pro Comp Lift > 3" Trail-Gear Springs f/r, Bilstien shocks
Push Pull Steering > Trail-Gear Hi-Steer and IFS box with flat arm?(may change to 3/4 less drop or regular arm)
33" BFG M/T's > something larger
All-Pro T-Case Crossmember > Budbuilt Single Case Crossmember
Marlin Crawler 4.7 T-Case gears
So far with the help of Mike, Jason, Donnie, and my brother Nick we've rebuilt the front axle, and swapped in an IFS rear axle. Nick and I pulled the 22R Engine and the G52 Transmission and Forward Shift T-Case and installed the 22RE Engine, W56 Transmission and Top Shift T-Case from my Donner 85 4Runner. I also pulled the whole interior and Hurcurlined the floor. This weekend we will be installing the Marlin drop hanger, Trail-Gear 3" springs f/r, Marlin Shackles, Ford F-250 upper shock mounts in the front, Bilstein shocks, IFS box and hi-steer, and related brackets.
Heres how the truck looks as of today. Its sitting on 38x12.50x15 TSL SX's.

Yea, since Ive been off work all week I figured Id get something done. Today was the first day I messed with it. Percecets make me really tired, so ive been kind of out of it lately, but ive been feeling better so it was time to do something. Im not going back to work till monday so im gonna try to get a lot done tomarrow and friday and then this weekend.
It may look like we did a lot, but the engine and trans are only sitting in there, nothings hooked up, there is no wiring harness in the truck right now, no interior, no driveshafts or anything. We just threw the engine and trans in today so that we had most of the weight in the front end so we can set the front hanger in the right position when we install the new springs.
Jason, the 38"s are yours if you want them, just check them out saturday and tell me what you think. I needed tires b/c Nick bought the 33's off of me for the Rover and he's leaving back for Michigan on sunday so he took them.
Paul, I have an IFS box now, I just need to pull it off of the 4Runner tomarrow.
Tomarrow im going to install the hi-steer arms/center link and then mock up the IFS box and drill the holes so that all we need to do saturday is weld the mount on. Im also going to cut the stock upper shock mounts off and mock up the Ford ones and mabey have Nick tack them on so that they just need fully welded saturday, and then im gonna cut the stock front spring hangers off and mock up the Marlin drop hanger and mabey have Nick tack that on also. Were gonna pull the bed off and drop the tank since I need to swap it anyway so it will be easier to get to the rear spring hangers and shackle hangers. I figure once we put the new spring and shackle hangers on we can throw the bed back on just to get the weight on the rear and check everything.

If you're going to get stuff tacked in place tomorrow and Friday, just make sure you get all the prep work done to the welding surfaces (grinding off paint, rust, etc.) cause it's a lot harder to clean up the weld area once stuff is in the way. Ask me how I know...

LOL, yea, Ill make sure to do that. I should have the truck in the garage by tomarrow so I can grind on it all I want and wont have to worry about it sitting outside and rusting if it rains tomarrow or friday.

Latest Update.
We got a ton of work done on the truck this weekend. I spent about 9 hours in the garage on Friday getting the front axle prepared and a bunch of cutting and grinding on the front end of the frame. Mike, Jason, Ted, Donnie, Redneck Eric, Broderick, and Nick all came up today and gave me a HUGE hand in getting a lot of things knocked out. The pics are in the wrong order but whatever.
2x3 Rear crossmember welded in and ready to go for when the Bed gets bobbed around 13 inches mabey next weekend
http://i223.photobucket.com/albums/dd310/EricNotich/85%20Pickup/DSC00206.jpg
Pretty much the same shot, different angle
http://i223.photobucket.com/albums/dd310/EricNotich/85%20Pickup/DSC00205.jpg
Some of Nicks welds on the rear shackle hangers and rear crossmember
http://i223.photobucket.com/albums/dd310/EricNotich/85%20Pickup/DSC00204.jpg
Rear Trail-Gear 3" springs mounted up, just need to pull everything apart, paint it, and grease all of the bushings and tighten everything up.
http://i223.photobucket.com/albums/dd310/EricNotich/85%20Pickup/DSC00203.jpg
Front Trail-Gear 3" springs. Still need to add upper shock mounts and braces.
http://i223.photobucket.com/albums/dd310/EricNotich/85%20Pickup/DSC00202.jpg
IFS box mount. I know it looks like its at a funny angle but I have a flat pitman arm and the box is mounted as far forward as it will go. I have tons of clearance between the drag link and center link, the TRE on the pitman arm will never come close to that center link. Also, its a good shot of how we braced the front hanger at the ends on the core support. I had 4 of those braces that they include with the front hangers, so we mounted them on the ends of the front hanger and fully welded them to the core support. I plan to add some braces that go from the front hanger back to the frame rails soon, I just need to cut some metal to fit.
http://i223.photobucket.com/albums/dd310/EricNotich/85%20Pickup/DSC00201.jpg
Front hanger fully welded on. We added some 12 guage plate in the gap between the front hanger and that front crossmember.
http://i223.photobucket.com/albums/dd310/EricNotich/85%20Pickup/DSC00200.jpg
Overall I am extreamly happy with how everything is turning out so far. The truck sits perfect with the Trail-Gear 3" springs and 38" TSL SX's. We put the front tires on and sat it on the ground and measured I believe 27" to the bottom of the frame rail right under the drivers door, and thats with the springs not settled yet, no dash or interior, hardly anything in the engine bay, and no hood. Where the rear crossmember is mounted, I can bob the bed 13.5" to have it flush with the crossmember.
I want to thank everyone again who came by today and gave me a hand. Mike and Nick, you guys did an amazing job with the welding. Donnie and Jason, you guys handled those grinders like pros and went to town on everything, everything fits great and just looks amazing. Broderick, your a hell of a good supervisor, again thanks for stopping in and enjoying the show. Ted, thanks for the cutting and grinding and the insight on getting the rear axle straight. Redneck, thanks for the moral support and bringing the man crush :flipoff:. Beater, sorry that you couldn't make it up today, hope your feeling better and that you get well soon. I should have some more pics up later when I paint everything up and get it sitting back on the wheels/tires. I still have a ton more work to do, but so far this project is coming on very good.

I put the front wheels/tires on today just to see how it sits. 26.5" to the bottom of the frame right under the front shackle, and 32.75" to the bottom of the front bumper, but that all will change a little bit once I put the rear axles back in and tires on and everything. I figure I may as well put the welded 3rd in now that the axles are already out, so thats on the list of things to accomplish this week.

Thanks. Now that its in the garage I should be getting some good progress on it. Im going to drop the rear springs tomarrow, paint all of the brackets and everything, and then tighten it all back up. Then I want to put together the welded rear 3rd so that I can get the back end back on wheels soon. Then its mainly just getting the rest of the wiring out of the 4Runner, and swapping it all over. I need to grab the gas tank and main fuel line out of the 4Runner also. I want to try to have the engine up and running in about two weeks.

It sits the exact same height it did before I took the old suspension off, mind you that I havent installed everything in the engine bay, no hood, no interior, no gas tank, and the springs arnt settled. This is exactly what I wanted the outcome to be. Interior is gonna be all stock basically, full dash, everything like that. Since Ill be driving it to Rausch/Crozet/wherever Im putting in a CD player and some speakers, but nothing fancy or expensive.

yeah you have to drain the tranny also. thats not a problem at all. the time consuming part is tearing down the donor case and making the adapter to it. you should do that first then see if you have time to put it in. you will also have to get your ds shortened and lengthened. so unless you have someplace that can do the rear ds it a quick turn around, you may not have time.
as for the bearing, yeah eric has the bearing plate that slips in under the bearing. if you dont have that, ive seen someone on another boards use flat metal as the bearing tool. just an option if you are in a cruch

i just got to get the rear ds made. but you shouldnt have to tear down the rear case. just the one that is in the truck now. mines forward shift so i need to get that reduction box off. so if i committ to it i need to get it done cause i wont be able to drive it. can you mate the rear case to the adapter first, is that what you mean.
got the truck inspected so maybe ill have the sliders ready tonight maybe.

I tried it.
It's actually electro-magnetic.
You really need more than 12V to make it work right.
I didn't feel like installing a 2nd battery just for that.

You have to tweek your voltage reg to get it to work. Get it up around 15-16V and it works fine. I tried it in my rig but it kept sticking to my ammo box center console. I said scred it and drilled the hole and went twin stick. FWIW I sold it on Ebay last week.

Air Box is mounted, and the charcoal canister is installed, and most of the wiring in the engine bay is installed. Main dash harness is in, just need to piece the dash back together. I need to order new exhaust manifold studs and nuts, so thats really what im waiting on right now. I still need to mount the p/s pump, resivior, and lines. The new tie rod ends came in yesterday, so I need to throw those on and set the alignment.
It will def. be ready for the jambo, im trying to have it tagged and on the road in Febuary.

Nah, I havent polished it yet, but im def. going to soon.
I went to Darcars Toyota today to get new exhaust manifold studs and was talking to the parts counter guy and he recognized me from when I worked there so he looked me up in the computer and found that my employee # is still in the system so I can still get 50% genuine toyota parts.:D
I got home today and found a package at the front door.

Got the 4.7's installed in a donor t-case last night. Thanks to Ted for bringing the top shift case for me to Mikes house since I forgot to bring mine . We also got Mikes duals done and in the truck, now all he needs to do is get the drive shafts made, installed, install the skid plate, and bolt on his shifter for the rear case.

I always see posts asking what's better, duals or 4.7's. I know which is less work. Duals wins hands down. Here's some of the clearancing we did for the 4.7's.

4.7's require alot more grinding to fit in a topshift case than a forward shfit case. I had them in my forward before going duals and the fork was barely ground into and the case was ground just a bit. When we swapped them into my now rear case we were grinding alot to get everything to clear.
Eric_N
02-10-2008, 06:30 PM
I was actually surised at how easy it was to clearance this case. The last set 4.7's I installed was also in a top shift, and it took a lot longer, but yes it still is a lot of grinding. Theres also a lot less tear down doing a dual set up, the only semi-hard part is welding the key stock on the shifter fork b/c you may not know how to weld. Installing 4.7's is a lot more involved then the duals. Now that t-case just needs to make it off of the pass. seat in my DD and under the 85.

Mine, birthday present from the inlaws and actually it's pretty damn cool. It's 1/4" drive. The head/gear case is all metal and looks like my 1/4" IR. You use it manually to break the bolt loose then sqeeze the trigger and it spins it out. When tightening it stops on it's own and you just give it a little finishing snug manually. Didn't know if I'd like it at first but it's definately a little time saver, Lithium battery as well. I like it!

Well I was able to get a little bit done on the truck today. I got the rear 3rd all set up with the welded carrier, reinstalled the hard brake lines on the rear axle, installed the new braided flex line, put the axles shafts back in, and put the tires on. Then I rolled it out of the garage so that I could clean up in there and get all the bondo dust out of it and off of the truck. Heres the lastest pic, I believe ive got a little trimming on the bed to do.

Ill be out in the garage around 10 saturday. Im not doing the shock mounts yet, unless we can some how flex the truck out saturday and measure it all and what not. I could def. use a hand though b/c I want to remove the bed and install the gas tank, and finish welding up the rear crossmember (I need someone who can lay down some bugger welds for me), then bolt the bed down. I also want to bleed the brakes, do an alignment, and bleed the power steering system. Other than that, the truck should be ready to drive around the yard this weekend.

I ran into a bit of an issue today. I was getting my gas tank ready, I had to drill and tap new holes for the fuel level sending unit b/c all of the bolts that hold it down broke, and I found that my gas tank has a hole rusted in the top. The other tank I have, the plug on the fuel level sending unit doesnt match mine, and the hard lines coming from the fuel pump are rusted through. All of the bolts holding the pump and level sending unit are rusted on that tank too and wont come off without being broken. I really dont want to go the fuel cell route, seeing that I just bought a brand new hard fuel line that runs from the tank to the fuel filter from the dealer. Any suggestions?
locknload
03-04-2008, 04:30 PM
Can't you just patch the top of the tank? Shouldn't leak being at the top. I'm sure you tried PB Blaster.
Eric_N
03-04-2008, 04:36 PM
Yea, I pretty much tried everything. The only way to get the bolts out of the second tank is breaking them, which then Id have to drill them all out and retap, and Id still have to pull the pump out of the first tank, which everything is rusted also.
I think the only problem with patching it is that a lot of the metal around the fuel level sending unit is really thin, and my rust through on me eventually.
The real issue is its going to be a pain to find a gas tank with a fuel pump and sending unit that match my plugs in good condition and not all rusted. Looks like I may just go the cell route.

Some updates.
I got the engine bay pretty much wrapped up, a few odds and ends still need adressed but for the most part its done. Redneck came by saturday and helped me get the dash back together and installed, and we threw the seats back in. We also built a plate to cover the large hole around the tranny/t-case shifters. I got the trail-gear t-case knobs tapped to the 1/2"-13 thread to work with the front-range twin sticks, and got all of that installed also. We threw a battery in to test the dash lights/operations and everything seems to work fine, even cranked the engine over until the battery died. The new fuel cell and fittings should be here tuesday or so, so I should get that installed this week, as well as get the bed bolted down.
So heres the to do list:
Mount brake calipers/clean rotors/bleed brakes
Install new TRE's/connect steering shaft to box/alignment
Make taillight harnesses/extend pump & level sender harness
Install fuel cell/pump/plumb all lines
Finish welding rear crossmember
Install front shock hoops/shocks
Build rear shock hoop/install/install shocks
Build rear parking brake lever extensions
Mount ECU out of harms way
Install cd player/CB radio
Reseal windshield/sunroof
Add gear oil to t-case & rear diff/add coolant/change engine oil and filter
Figure out why pass. side marker light is inop

I took those d-rings off of that rear crossmember today. Im glad that I did too. After the cut the weld on the bottom, I was able to just bend them up and they broke right off. Im sure if they were ever used as a recovery point that they would of broke off and harmed something/someone, and I dont want that happening. Im just gonna throw this out there, and I know anyone who saw some of the so-called fab on that 4Runner truggy thing will agree, please dont try to weld if you have no clue how to, especially on important things like steering parts, suspenion, or recovery points. The best part was, and I dont know if you saw them when you came by, was the homemade revolver shackles.

Pulled it out of the garage (literally, with my Tacoma), put a gallon of gas in the cell, threw on some jumper cables, and it started right up. Made a little tapping noise, im guessing b/c it hasnt been started in over 6 months, once the oil got flowing the noise went away. Tuned the distributer by ear for now just to get it running. Threw it in gear and headed straight for our street. 38"s with no air that have been sitting for months dont ride that smooth. I did get it up to around 25-30 mph though, runs great, brakes still dont work, check engine light comes on randomly.
So all in all its just got a few minor issues, but nothing big. After 30 min of driving it around the front main seal decided it didnt want to seal anymore, but im going to head to Napa to pick up a gaskit kit and fix that tomarrow. But that did end my fun of driving it for the day.
Hopefully we will get the rear shock hoop welded in and the rear shocks on and the front driveshaft made this weekend. Also, I need to check out the steering stops, it doesnt want to turn to the left a lot. And also we need to bleed the brakes some more.

Nice work, wish I could of been there. Post a pic of the shock mount in the bed, do we need to make the rear supports still? Did you find the missing shock mount?
Who's lowered Toyota is that in the last pic with the hood up. You hangin' out with the lowrider mini truck crowd too?

I honestly dont think its going to need supported. Its not as tall as I thought it would be, and its burned on there. I ended up buying another set of shock mounts when I ordered the bumpstops, and we ended up modifing them a lot to work.

Cool stuff. How does your Tacoma handle it as a tow rig?
You might want to adjust the tongue weight.
Eric_N
04-27-2008, 02:40 PM
I towed this down to Charles Town yesterday and it did great. I still need to play around with the truck placement, and get a 2" drop hitch or something, but other than that, it was fine. I could hold 60 mph flat, and 55 mph up hills, and with the brake controller the braking was very controlled. If I pull the truck on foreward I have way to much tounge weight, and backing it on I dont think I have enough as it sits right now. I might try to back the truck up a little more and see how it sits with a small drop hitch to get the trailer flatter.

My Tacoma towed Aarons 4-runner this weekend to BigDogs and it did great. I was driving home behind him in my 4-Runner and on the ramp to the highway he was pulling away from me. My 4-runner could not keep up. haha. We had a light trailer that is hollow down the center, but his runner has a full exo cage.

My tax return came in today so I picked up an adjustable weight distributing hitch today and got it all set up right. Pulled the truck on forward, the trailer is pretty much level, and the Tacoma only squats about an inch or two.

Nah, seriously I would of gotten caught on the sliders in the spot where I landed on the door sill.
The headlight is a funny story, I wish we had the whole insident on film. The short story is I launched the truck out of a bowl and had both front tires off of the ground coming out of the bowl. I had to squeaze between two trees to exit and I thought it would just kiss the side of the fender. I was wrong. Oh well.

Got the crawl box for my duals made, and have that and the dual adaptor installed in the truck. Im waiting to get the snap ring for the t-case input shaft bearing before I can put the rear case in,cut the hole for the twin stick, and install the Front Range Offroad crossmember/skid plate.
We pulled the fuel cell, ammo can, and bed off to start on the rear tube bed/exo cage. I bought the 1 1/4 scd. 40 to do it, but thats about as far as we got on that project so far. I still need to figure out how I want to do it.
My engine kept stalling out on me last weekend anytime I put it under a load. I noticed I have a vacumn leak at one of the ports on the upper intake, apparently one of my vacumn caps wasnt really weather resistant and cracked in half. I pulled the valve cover today to have a look inside, everything is lined up right (it hasnt jumped a tooth and the distributor isnt off a tooth), but the drivers side timing chain guide is broken/deteriorated, and the timing cover has a lot of wear from the timing chain rubbing it. I didnt really expect anything less for 220,xxx on the ODO.
I also still need to get my 3 other tires swapped over to my new wheels, and get a spare wheel b/c the one I have is a chevy wheel and wont fit over the hub on my truck.
